Microcellular Molding Takes Off
As nanocomposite technology slowly matures, plastic nanocomposites (PNCs) are finding commercial applications in automotive parts, packaging films, appliances, fire-retardant electrical enclosures, and housings.
Molding multiple parts from one pellet's worth of plastic is a challenge that growing numbers of molders want to tackle. It is driving development of new technology in injection machines, tooling, parts handling, and inspection.
Micromolding is a specialty of custom molder/moldmaker Empire Plastics Inc. (Rochester, NY). Micromolding requires more accuracy than macromolding jobs. That's why Empire pays special attention to minimizing as many manufacturing variables as possible, especially in mold manufacturing.
New twist in foam injection molding is revolutionizing the way molders think about lightweighting parts. A microcellular foaming process, called MuCell, reverses the longstanding view that foam molding is limited to large, thick parts. Now it is possible to apply lightweighting to thin walls (0.5-mm) and small parts with critical dimensions.
Empire Precision's growth continues, as we introduce Gary Oliver, Senior Process Engineer, as the newest member of our team. Gary has over 27 years of processing experience in injection molding, which included Eastman Kodak Company and Fisher Price. Gary's responsibility includes Scientific Molding, Root Cause Analysis, Review of Tool Design, selection of materials for new products, Mold Flow Analysis, and on-site training for all these applications.
Experience also includes Medical Devices, multi-shot technology (rotating platens, lift & turn plates, and robotic placing of parts), Clean room applications, automatic rejection systems, valve gating, and process documentation. International experience includes Mexico, Europe, and Asia. Gary is also an Assistant Professor at Erie Community College, teaching some courses in Injection Molding Processing and Scientific Molding Principles. Other coursework included Polymer Science, Troubleshooting Hydraulic Equipment, RJG Processing, and some coursework at Penn State University.
Empire Precision would like to introduce Mark Trudeau, Director of Operations, as the newest member of our team. Mark holds an MS (Statistics) from Michigan State University, is a Six Sigma Master Black Belt (Motorola, 1992), and he has presented, trained, and utilized many topics including Six Sigma, Lean Manufacturing, Design of Experiments, Scientific Molding Principles, Process Control, Statistics, IQ/OQ/PQ, APQP, and Process Optimization. We are certain that Mark’s 20-plus year’s of experience will bring many benefits to our customers and we look forward to his contributions.

Presentation discussed mold design and tooling challenges associated with micro mold tooling. An injection mold than produces parts with weights measured in the milligrams takes some specialized tool design and building processes. All elements for mold development have increased complexity including surface finish, part handling, degating, gauging and inspection. The presentation explored some of the manufacturing practices necessary to manufacture micro molds.
